i travelled to canada and back earlier this week w. Stamped passport (8/2 stamp) and there were absolutely no issues.
on arrival in canada, the officer asked if we had green cards and i showed her the stamps, stating cards will arrive in a few months. she seemed to have seen enough of these...
...and you cant really "pretend" you did not get approved or know of the approval - wont matter. on arrival, the imm officer will simply tap-in your "A-number" and give you deferred inspection etc.
depends whether its NIW (National Interest Waiver) - in which case it is a self-petitioned case and no employment requirements apply.
for OR (Outstanding Researcher), usual employment requirements/guidelines (and specifically working in one's area) apply...

i also read somewhere in this forum about the Deferred inspection mode of entry (when 485 is approved but not stamped and you are entering on APD) -- ask the lawyer if possible though - that is the best avenue.

with a green card (stamp or card), the process of obtaining the visitor visa will become a lot faster though. ask your company to use Zeirer or similar visa service and they can usually get a Schengen visa (processed at German embassy) in less than a week.
at my stamping in SF, the officer was very clear in stating that we will get our plastic cards in "40 to 60 days". maybe the new card-printing facilities are finally kicking in and spitting out cards by the thousands per day
2 yrs ago when i renewed my passport at the SF consulate, they had it ready in a day and a half for pickup (i went there to drop it off around 11am and they called me the next day saying it was ready for pick up at 4pm). try it, it should work - staff was quite helpful.
the officer did not say anything about the photos (ours were ADIT style). i think i read somewhere that the front-on passport style "will also be acceptable" .

Got stamped in SF this morning. Our approval notices had SF office instructions though we live in santa clara county, so we drove to SF office (Sansome St.).
Arrived: 6:15am
(About 50 people ahead of us, queue was moving already, security check opened at 6:15).

we received courtesy notices today in the mail (Jul 22 approval, WAC-02-223) stating the "local INS office" we should go to is Sansome St, SF between 8 and 2 on weekdays. I have seen a few posts here suggesting cards arrive faster via SJ stamping.

6/17 -- did 2nd FP
6/21 LUD changed to reflect "received fingerprint blah blah.."
no changes in online touch dates till today (LUD changed to 7/23 and approval status).
Received emails (2 per case) on approvals for me and spouse. Quite anti-climactic.
