Seems that you are confused about 180 days rule. Not to scare you but to caution, if in case any RFE is sent to you about your legal status, USCIS will find out that from Sept 30, 2007 to your EAD approval date you didn't had work authorization and they could get info from your W2 that you did...

Passport front page is not rerquired for EAD renewal, also the 765 form does not ask for any passport details. So you should be fine. But to be on the safe side no harm in renewing passport at Indian embassy.

Thats wrong. When you file online it asks where is your I-485 pending and not where it was filed. Incase if it is transfered to TSC one has to select pending at TSC and you receive a SRC number. Later the supporting docs also have to be mailed to TSC.

Even for EB2 India current PD is 01 JAN 2002. May be thats the reason they sent back the application, as your ported PD is not current.
