You do not need send new I-94 to INS once you return.

Because the first INS officer do not have the right stamp which is different than the most people used. So they need to send you to another room where they have stamp for AOS used.

It is O.k for travel oversea before the AP approval,
BUT BUT , Here is the case you may want to know.
If someone useing the H-1 travel outside US and he/she is apply the H-1 extension at the same time, If the person still outside the US and he/she H-1 extension is approval when he/she not here. He/she may get some kind "LATEST RULE" problem.
For example,
Someone use the old H-1 (1998/10/9~ 2001/10/8) travel outside USA between 2001/9/20 ~ 2001/9/30. And he apply the H-1 extension at 2001/7/7 , the INS approval he/she case at 2001/9/25 and mail the new I-94 with the approval new H-1 (2001/10/9 ~ 2004/10/8). then the problem happen.
When he/she return US AT 2001/9/30, the new I-94 will have voild day until 2001/10/8 (base on the old H-1) which will overwrite the I-94 come with the new H-1.
Do you confuse now, That me make it easy.
DO NOT TRAVEL OVERSEA WHEN YOU APPLY THE H-1 EXTENSION.
