How soon we have to let employer know that our I-485 is approved?

Immediately. Your employer should help you to fill-up a new I-9.

He cannot ask new proof of work authorization if it is not expiring. Filing I-9 is necessary only for new hires. You do not need to file I-9 every time you change your status.

You need to give a copy of your green card if they ask you at the expiry of your old EAD or H1 expiry depending upon your status. If employer does not ask to you do not have to tell him.

I-9 does not have to be for new hire always. It's a document employer always need to "keep current" depending on employer's status. For that reason, for PR or citizens employer' needs to do it only onetime and that's the time of hiring. However, for alien workers (execpt PR), employers always need to replace I-9s if required. There is a section (section 3) for eligibility reverification, but that can be done only one time as there is not much space for re-verifications multiple times. In that case, employer always need to obtain new I-9 from employer. For example, my employers used to ask for new I-9 always (ignoring section 3). It's employer's responsibily, but it's always better to keep employer informed about statue change. Once you give your employer your new I-9 (with a copy GC stamp/card), that would be the last time you have to fill-up I-9 with your current employer.

Do not fill up new I-9 every time. Employer has to keep the original I-9 form when the person has hired first time. He has to go on making the amendment as and when current authorization expires. Loosing the original I-9 may create some legal problem.

I was talking to HR of the one the company, which has participated in some employment verification program conducted by USCIS. That is what USCIS asked them to do.
