Can someone who has done 3yrs TN visa recently tell me what need to be in Offer Letter? What US Customs looking/denying based on offer letter so I can mitigate the common problems.

Nothing special. The letter must request 3 years to get 3 years.

Since you didn't specify what TN category, there is little other advice we can give you.

TN is for category "Computer System Analyst". I know you have to have
  1. start date
  2. length of work
  3. location
  4. what is the pay
  5. job title should specify as Computer System Analyst
  6. reasonable explanation of job duties as to why the particular job requires 3 yrs in length

Anything else if I have missed let me know? One more question, last week I crossed the border and went for the interview in US. At the crossing I mentioned I was going to see a friend. Would this be a problem when I go to the border for TN Visa?

What "friend" were yo u going to see. Don't lie at teh border. You are allowed to go on an interview. You were lucky they didn't check your story.

I want to go to the border driving to get TN and then come back to Canada after getting the TN. After obtaining the TN will take a flight to US later on. Can this cause problems? or You can only obtain TN while you are ready with your suitcase to your final US destination? I know this may be silly question, I still have to ask it. I know TN can be obtained at airport, but I don't want any last minute surprise and canceling flights.

Do I have to state my "pay amount"? if I remember correctly, you don't need to provide "pay amount" on offer letter. Can someone correct me if I am wrong. Lawyers always say only provide required information no more or no less.
