Landing, Travel Document, expired 1-94

Hi,
I plan to land in Canada sometime in July.I have gone through the forum suggestions(tanvis, srini, meow_meow and others..all of which are excellent suggestions - thanks to everyone for those) and have a few questions of my own

I plan to fly there and meet a friend.

1.I reckon that if I visit Canada and return to the US, in less than 30 days, I do not need to revalidate the I-94 or get a new stamp on an expired Visa.
Is that correct?

2.My US Visa stamp(H1B1) and I-94 have long expired.I was not able to revalidate the Visa in the last one year.Will this create a problem when I return?If yes, what will the problem be?What is the resolution for that?

3.I plan to go to Canada and return in less than 3 days.Can I apply for SIN and Health card in the 3 days?

4.Do I need to apply for travel document before I enter Canada OR before I leave Canada OR before I enter Canada the second time?

5.If i give a friend's address to get my PR sent to - do I have to be physically there to receive it? Or can someone receive it on my behalf?

6.Before I return to the US, do I need to get a new stamp on my passport?

Any advice/suggestions are appreciated.
