Guys,

My old EAD expired before I got my new one approved. Do you think it's a big problem? I am going overseas using AP. Any concerns??

What is the start date on your new EAD? is it the day when it was approved or the day when the old EAD expired?
 
My old one expired on Sept 1 and my new one started Sep 12. My wife has a gap of almost 2 months. Are we in trouble??

Have you worked in that gap? There are some laws which can be applied for small duration like 120-180 days or so of employment without valid documents, but you need to consult with an experienced attorney to make sure if your case falls into that.
 
We both work during that gap, since our sponsor is a small business. How will INS know that we worked??
